Lower transport costs

Transport takes up a significant part in the overall cost of your cold chain logistics. The Initial Pallet Shippers are available in four different formats to adapt perfectly to the size of standard EU and US pallets, as well as PAG and PMC air freight platforms.

Lowering logistics costs also means transporting more products in a single insulated container. The Initial Pallet Shipper benefits from the best external size/payload ratio on the market. The largest container allows shipment of more than 3,000 liters of heat-sensitive pharmaceutical products per shipment. The Pallet Shipper can also be reused up to five times to significantly reduce the cost per use of the container.

End-to-end temperature control

Initial Pallet Shipper’s high thermal efficiency ensures the cold chain is maintained for up to 120 hours at +2/+8°C or +15/25°C under the international standard ISTA 7D profile. Flat-pack containers are assembled and disassembled very easily in just a few minutes. The internal configurations allow the packaging solution to be prepared very quickly. The Quarter PAG/PMC and Half PAG/PMC Pallet Shippers allow the pallet of products to be inserted directly from refrigerator into the container, without unloading, to facilitate handling and prevent any breaks in the cold chain.

Engineered for Reverse Logistics

Reusing packaging signifies both lowering its cost per use and minimizing its environmental impact. Light and eco-friendly with economical usage of raw materials, the Initial insulated pallet shipper is highly resistant to wear and tear t support repeated re-use. Its strength and durability have been tested under actual conditions of use on successive round trips between Europe and the USA. The flat pack versions can be set up and disassembled in just a few minutes for easy storage and simplification of your Reverse Logistics process.

Sofrigam has developed the Elite Cubic Parcel Shipper as a ‘peace of mind’ solution for secured cold chain applications, delivering stable temperature maintenance for up to 168 hours, even when being transported through extreme climate zones.

The Elite Cubic Parcel Shipper is a reusable mono-configuration solution (see Resources), which is prepared in the same way whatever the external logistical profile (climate or route). This helps to limit total cost of package and total cost of ownership (TCP/TCO), despite the more expensive materials involved. It also reduces risk where extreme climatic conditions or logistical circuit uncertainties apply.

Elite Cubic Features

Elite Cubic is an ultra-high performance insulated box incorporating two high performance insulating materials: polyurethane and Vacuum Insulated Panels (VIPs), using the latest generation of cool packs.

Overview

Diabetes has become an increasing concern in many developed pharmaceutical markets, placing ever-greater focus on the storage and transport of heat-sensitive insulin.

Sofrigam provides a wide range of insulated and refrigerated storage and transport solutions for this market and also insights into the correct handling of insulin.

Background: diabetes as a cool chain market

Today, diabetes is today considered as a real pandemic by the WHO: the disease affects 415 million people throughout the world, it kills one person every 6 seconds and its progression is substantial.

Insulin is a high-performance treatment, which has evolved markedly over the past decade. While diabetic treatments have become much more accessible and user-friendly, it is still necessary to observe precautions when storing and transporting insulin so as to guarantee its efficacy.

Temperature-controlled handling of insulin

Insulin can be administered in three ways in diabetic treatments:

  1. The most common form of administration is by subcutaneous injection, increasingly carried out using disposable or prefilled insulin pens that are easy to manage and use, or by external subcutaneous insulin pump; a belt-mounted device connected to a subcutaneous needle with a catheter.
  2. Intravenously: this type of injection by syringe is mainly used by medical staff in emergencies.
  3. Intraperitoneal administration in which an insulin pump is implanted into the abdominal cavity.

In all three cases, the insulin must be kept and transported in temperature-controlled conditions, with requirements differing, depending on whether the manufacturer package has been opened or not. The vials and pens contain extremely low doses of product that change temperature very quickly according to the external temperatures experienced.

Before opening, insulin must be stored between +2°C and +8°C up to the expiry date indicated on the box.

After opening, insulin can be stored at room temperature (between +15°C and +25°C) for up to 30 days, so long as it is kept in its packaging, away from heat and light.

Insulin should also be administered at room temperature to aid absorption and to enhance the patient experience.

In all cases, insulin must never be allowed to freeze (below 0°C) nor subjected to excess heat (above 25°), both of which will destroy its efficacy. Regardless of storage conditions, insulin must be discarded one month after opening.

Storage and transport of insulin

Temperature controlled insulin transport and storage solutions need to cover the three principal stages in the medicine’s journey from manufacturer to end-user:

  1. Cool chain delivery to and storage in pharmacies
  2. Cool chain distribution from pharmacy to patient
  3. Cool chain and temperature-controlled storage and personal transport by end-user

In practice, this means insulin should be kept and carried in an insulated pouch to avoid sudden temperature changes and protect it from environmental extremes of head and cold.

Where dealing with unopened insulin in transit between refrigerators, transport should be by refrigerated bag incorporating cooling media such as eutectic gel, to maintain the insulin at the desired temperature (+2/+8°C or +15/+25°C) for several hours, or even days.

Sofrigam’s Design Office can adapt an existing packaging product or develop a new insulated packaging solution to meet specific customer needs.

Sofrigam’s three standard packaging ranges feature several types of temperature-controlled packaging including insulated pouches, refrigerated boxes and palletized-insulated containers that meet most cold chain shipping requirements for domestic or international transportation:

However the Sofrigam Design Office can help with more specialized requirements. This can either involve adapting an existing Sofrigam packaging product, or creating a new packaging solution. The development process of customized packaging comprises five elements.

1. Define specifications

The specifications are the foundation for the project design of an insulated or refrigerated packaging solution. As the core document for reference throughout the development of the project, it allows Sofrigam to ensure final solution precisely meets customer requirements in terms of storage temperature, product volume, thermal properties, logistical constraints, etc.

“The specifications allow us to bring together the expectations of the user and the technical constraints. Occasionally some characteristics desired by the user are not feasible: our role is to inform them beforehand. We review the specifications together and adjust them according to the user’s most important criteria and our own recommendations,” notes Sofrigam Design Office Head, Jérémy Clerfeuille.

2. Calculate packaging size

Sofrigam engineers first calculate the thermal balance of the packaging, using specifically developed proprietary software. This allows packaging to be accurately scaled according to its energy intake and insulating properties. The thermal balance data are then input into the digital simulation software, which refines the pre-sizing data. Engineers then define precise measuring points to ensure that the temperature remains consistent.

3. Proof Of Concept (POC) tests

Sofrigam’s partner laboratory, Ater Métrologie carries out precision temperature testing to prove design concept. Ater Métrologie climatic chambers simulate the logistics profile that the packaging will experience during storage and transportation. Temperatures, humidity and climatic conditions are reproduced in order to analyze the impact on the payload.

4.Packaging qualification

Following temperature testing, performance tests are conducted. We draw up a qualification dossier specific to the insulated packaging solution. It provides all of the information on the design (materials used, loading method, etc.), and the protocol for the climatic tests (number of tests carried out, simulation products used, calibration of measurement devices, etc.). It allows client pharmaceutical laboratory to justify the efficiency of the packaging solution to the authorities.

5. Training and technical support

As soon as the insulated packaging solution is delivered, Design Office teams provide technical support to ensure the efficiency of the packaging solution. They can train customer staff to use the packaging solution on client sites premises or by 3D video tutorial. They then provide continuous technical support to improve the solution if necessary.

This allows the ideal old source and insulation to be specified, without adding unnecessary weight to the container or risking the possibility of fluctuations in temperature.

Based on customer dispatch conditions and specifications, Sofrigam can establish ideal packaging properties, along with risks and management levels applicable to the specific logistics chain, including conservation temperature ranges, circuit duration and exposure temperatures, using Aser software to produce the correct temperature profile, based on virtual simulation oaf actual usage.

Sofrigam Packaging Engineer Vincent Bailleul explains: “The flexibility of our manufacturing process allows us to produce products that comply with our customers’ specific demands, guaranteeing high quality and safe storage at temperatures of between +2 °C and +8 °C. “

“If a product with a very low thermal inertia has to be transported, it is perfectly possible to design a container that will maintain the medicine at a constant temperature of +5 °C. Indeed, the cold source inside the container is matched to the thermal inertia of the transported product as well as to the temperature profiles encountered while it is in transit,” adds Bailleul.

Optimize insulated packaging solutions for price, weight and size to payload.

Sofrigam’s ‘customized’ design process seeks to create the most efficient possible insulated container for the volume of pharmaceutical or biotech products to be transported. At the pre-design stage, Sofrigam engineers calculate the ideal ratio between payload and external size to ensure that it will accommodate the maximum number of products.

“We design made-to-measure packaging solutions based on the type of pharmaceutical products to be transported, by assembling different sizes of polyurethane plates. This limits the number of voids in the boxes. Plates can also be adapted to fit air cargo platforms in the case of large-scale exports”, observes Laetitia Perche, Marketing and Communications Manager at Sofrigam.

The high thermal efficiency of polyurethane panels optimizes the payload/external size ratio of the containers and thus limits the amount of cold source required and thus overall container weight. In addition, the container is designed to make pre-assembly and preparation as straightforward and rapid as possible.

More sustainable and environmentally friendly

From choice of raw materials to container design, packaging choices have significant impact on overall environmental performance and sustainability in the pharmaceutical cool chain.

“The machine tools Sofrigam uses for manufacture can read the design files directly to turn them into physical form,” says Vincent Bailleul.

“The Design Office produces a single computer drawing, without duplication or repetition, and our colleagues in the Production Department use that file to configure the machine tool. The entire cycle is automated, from the design stage until completion of the finished product,” Bailleul adds.

The made-to-measure optimization of cold chain compliance and form to payload also reduce energy use and ecological impact of transporting medicines via the cold chain, while also reducing overall shipping costs.

Once the medicine has been issued to the patient, it must constantly be stored at a temperature of between +2 °C and +8 °C in order to maintain its effectiveness.

The Igloo cooling solution comprises a complete kit of insulated pouch and eutectic gel to provide a cold source. Together, they can maintain internal temperature at between +2 °C and +8 °C for up to one hour.

Using Igloo

The Igloo procedure is straightforward: the pharmacist supplies the medicine in the Igloo pouch (stored at +5 °C), which maintains it at the correct temperature for up to 1 hour (based on the conditions defined on the label) without external refrigeration.

The patient then simply places the pouch in the domestic refrigerator, which maintains correct temperature indefinitely.

Finally, the patient takes the Igloo medicine pouch to the doctor’s appointment or other outing, without any additional preparation and with no risk of the medicine freezing.

Overview

Temperature-controlled storage and shipping is a complex activity with many dimensions. While part of the challenge involves preventing temperature-sensitive pharmaceutical and biotech products from overheating (‘cool chain’), another involves actively keeping products chilled. This is ‘cold chain’ logistics, which involves refrigeration.

Cold chain refrigeration has its own challenges – not least of which is how to keep products cold over days in transit, without access to electrical cooling.

Part of the answer lies in chemical or other cooling media and the other part depends on highly effective insulation. Sofrigam has developed mastery of both aspects.

Cooling media

A traditional way of keeping goods frozen while in transit is to use solid carbon dioxide, better known as ‘ dry ice ‘. The main advantage of dry ice is that it is a powerful cooling medium, capable of keeping the consignment very cold, as low as -78°C (-95°F) over extended periods.

Dry ice drawbacks
However, dry ice also has grave disadvantages, particularly for biotech and other life sciences products. One of the most serious drawbacks is that as the dry ice ‘melts’ (sublimates) it turns straight into carbon dioxide gas removing oxygen from the container. This can cause biological samples to spoil and can damage some chemical products.

Furthermore, dry ice has to be added in the form of heavy slabs, which are complicated to secure against becoming dislodged, damaging fragile goods. Finally, dry ice is a relatively coarse cooling medium, difficult to maintain at cold, rather than freezing, temperatures.

Eutectic gels
For all these reasons, Sofrigam prefers to use eutectic gel packs as the cooling media in cold chain refrigeration.

‘Eutectic’ means that the gel is a mixture of two or more substances, whose combined melting point is lower than the individual elements. Their eutectic point is the temperature maintained as the mix melts, in this case transforming from solid to liquid.

Because of this, cooling gels are contained in moisture tight rigid containers or flexible bags.

Sofrigam’s range of Snowgam® cooling gels use mixtures of carboxymethyl and cellulose, varied to provide a range of eutectic points.

  • Blue eutectic gel for temperatures between +2°C and +25°C
  • Pink eutectic gel for temperatures of down to -18°C
  • White eutectic gel for temperatures between -15°C and -5°C
  • Flexible blue gel pack for phase change temperatures at around 0°C

Gel advantages
Eutectic gel packs have a range of advantages for cold chain refrigerated transport of life sciences products.

  • Slow controlled release
  • The slow sublimation of the gels means that temperatures can be maintained more precisely over longer periods.

  • Sustainability and safety
  • Gel packs can be reused and recycled and contain no gas, making them airfreight-friendly. They are also non-sensitizing, non-toxic and non-mutagenous towards genetic products. Gel packs have been approved for use in contact      with foods or other products for human consumption.

  • Convenience
  • Gels can be supplied separately or with refrigerated boxes. They are available in different sizes and as flexible or customized units, making it easy to calculate the exact gel package needed to cool the individual consignment.

Cold chain packaging

No cooling media, no matter how effective, will succeed in keeping products refrigerated unless it is combined with a container purpose designed for cold-chain refrigerated shipping. Such a container must combine effective thermal insulation with a packaging format that keeps both product and cooling media secure.

Sofrigam offers a range of different cold chain packaging solutions, each optimized to different application.

Frizbox® range
Sofrigam’s original 100l Frizbox® pallet shipper revolutionized temperature-controlled logistics by providing an insulated container suitable for bulk cold chain shipping of refrigerated products via normal transport over long transit times (up to 120 hours).

The later Frizbox® XXL Pallet Shipper variant leveraged the concept into a 2,000 liter format that conforms to aircraft unit load device (ULD) standards. Most recently, this has become available in flat pack format for local assembly by one person within five minutes. This innovation, allowing lower storage and transport costs for the containers reduces TCO all along the cold chain logistics pipeline.

Sofribox®
Sofribox® is a sophisticated insulated box specifically designed to safeguard cold chain refrigerated products. The external cardboard overwrapping conceals high-density rigid polyurethane panels that provide an unbeatable combination of high thermal insulation, structural strength and low weight.

The Sofribox can be used transport chilled or frozen products over long distances while remaining highly resistant to thermal shocks (e.g. moving into a tropical zone). It can be supplied in capacities ranging from one to 500 liters and fitted out internally with dividers to keep goods separated from each other and gel cooling packs.

The Sofribox can maintain goods at temperatures defined by the various gel packs for up to four days. For extreme conditions, the Sofribox® VIP, with enhanced vacuum insulation panels, will keep refrigerated products safe for up to ten days, even under tropical conditions.

Standard Sofriboxes have unobtrusive plain appearance to keep them discrete. However they can be branded where required.

UN3373 Clinibox®

Certified to UN3373 standard, the Clinibox® range of refrigerated packaging is designed to protect and safeguard the transport of fresh or frozen clinical trial samples for up to 96 hours at temperatures down to -18°C.

Clinibox® incorporates compartmentalization and individual absorbent test tube bags to ensure fully protected transport of clinical trials, diagnosis samples, biological samples and other ultra sensitive products. It is available with internal capacity ranging from 1L to 30L.

Plasibox®

Plasibox® is Sofrigam’s rigid and sturdy all purpose icebox for keeping products chilled down to -5°C for up to two days. Used with gel packs, the rigid icebox can be used for short to medium journey accompanied transportation of pharmaceutical, biotechnological or food products that absolutely must remain chilled or frozen.

Constructed from rigid high density polyurethane, the box offers very low thermal conductivity but high ability to withstand mechanical impact. Plasibox is avaialbe in capacities up to 45L.

Sofribag®

The Sofribag® is a light, flexible and user-friendly insulated bag constructed of high thermal performance polyurethane foam, nylon and PVC that incorporates carrying handles, document pocket and zip closure. By adding a cooling gel back, the Sofribag becomes a refrigerated carrier that is ideal for carrying chilled or frozen products such as medicines or vaccines quickly from point to point.

With cooler pack, Sofribag® will keep products chilled or frozen for a full day, more than enough time to make journeys between laboratories, hospitals or dispensing pharmacies. Carrying capacities range from 1L to 35L.

Textibox®

The Textibox® is a practical and efficient insulated rigid textile ice box that combines the thermal performance and capacity of a Plasibox® with the ease of handling of a Sofribag®. 1. Polyurethane, the best insulating material by far
Polyurethane remains unrivaled as an insulation medium. It combines light weight, low cost and easy fabrication with very low thermal conductivity of 0.025 W/mK.

Polyurethane is also a flexible material, easier to process than polystyrene. It can easily be moulded into shapes to suit specific requirements. This means that polyurethane can be used to manufacture custom-designed insulated pharma packaging solutions.

Significantly, polyurethane is also a material that is easy to recycle, both mechanically and chemically. Examples of polyurethane recycling include rebonded carpet underlay or to create polyols used in automotive components.

Using polyurethane insulation ensures that products can be kept cooler for longer with reduced energy inputs and also that lighter and more compact packaging can be used. All these are key factors in reducing specific cool-chain costs.

2. Payload: more product per kilo
The term ‘payload’ denotes the ratio between the quantity of products transported and the total weight of the temperature-controlled pharma packaging. At Sofrigam, this ratio is of particular importance, with packaging solutions that are up to 35 per cent lighter than those of competitors.

“For any given external size and insulation performance, Sofrigam insulated shipping packaging solutions offer 20 per cent greater payload”, says Laëtitia Perche, Group Marketing and Communications Manager.

This achievement is partly enabled by use of polyurethane and also by application of clever design, for example in ‘sandwich’ composite construction in which insulation panels contribute to structural strength of the carton.

In addition, Sofrigam devotes much design effort to ensuring that its flat pack containers are quick to assemble and that all accessories supplied are clear and simple to use. These measures can halve the preparation time required before dispatch. This, too, forms a significant contribution to optimizing cold chain logistics.

Frizbox concept

Sofrigam’s original 100l Frizbox® pallet shipper, introduced in 2012/13, revolutionized cool chain logistics by providing an insulated container that was suitable for temperature controlled shipping of temperature controlled products in bulk via non-refrigerated truck, rail or air over long transit times (up to 120 hours).

The Frizbox® combined sturdy construction, effective insulation with efficient and ergonomic design including optimized external and internal dimensions and choice of top or front opening.

XXL format

The later XXL Pallet Shipper variant expressed the Frizbox® design in a larger 2,000 liter format that conforms to aircraft unit load device (ULD) standards. The XXL pallet shipper has a footprint exactly one quarter of the area of aviation LD8 pallet, so that four XXL containers can form a full load.

Flat pack XXL

Sofrigam’s latest innovation is to package the XXL shipper in a flat pack format, which is delivered in components that can be assembled into container within five minutes by a single person equipped with just a strapping tool.

Features

The Frizbox pallet shippers are constructed from composite board and polyurethane panels with internal frames to hold cooling gel blocks. When assembled and strapped, these form a lightweight, robust and 2,000 litre container that protects temperature sensitive goods in transit.

With gel packs, the XXL Pallet shipper can maintain internal temperature ranges of 2o to +8°C or +2o to 25°C.When equipped with additional Vacuum Insulated Panel (VIP) insulation the XXL container can maintain controlled temperatures for up to 120 hours and down to -45°C.

Overview

Following a decade of research and development, Sofrigam is able to introduce VIP (vacuum insulated panel) insulation for cold chain shipping.

VIP revolutionizes temperature-controlled logistics and long-haul cool chain distribution by offering record-beating heat conductivity resistance and autonomy records. VIP insulated packages retain cool temperatures for up to ten days, almost three times the duration offered by previous insulation technologies.

Superior VIP performance

Classic insulating materials used to manufacture heat-insulated packaging include polyurethane, expanded or extruded polystyrene and polyethylene. With heat conductivity of 20 to 25 milliwatts per meter Kelvin (mW/m.K.), polyurethane has hitherto been the most efficient insulating material. Associated with 0°C gel packs, polyurethane boxes provide an autonomy of up to five days between +2°C/+8°C, compared to less than three days for other materials.

The VIP vacuum insulated panel offers thermal conductivity between 3 and 7 mW/m.K. Thus, for the same cooling source (gel pack, etc.) The VIP insulated package provides autonomy of seven to 10 days or between twice and three times that of the polystyrene and polyethylene insulated package.

VIP (Vacuum Insulated Panel) therefore meets the specific needs of long-haul shipping, especially in intense heat. This insulation material has been used since the beginning of the 2000s in the aeronautical, marine, construction, refrigeration and other industries but is only now being introduced to cool chain distribution.

VIP technology and design

Insulation performance is measured in R-values, which quantify the thermal conductivity resistance of a packaging material. R-values are a product of mass and thickness. High-density materials such as metals, hard plastics and solid wood have low R-values and so form poor insulators.

Still air or trapped gases have very high R-values and low thermal conductivity (<25 MW /m.K) so bulky materials (such as a feather or fiber duvet) that can trap pockets of still air can reduce the ability for heat to be transferred by conduction. Therefore the traditional basis for ideal thermal insulation has been to trap dry air in lightweight, bulky materials that consist of many small cavities of trapped air rather than a large, contiguous volume of air. Daniel Quenard, head of the materials division in the 'Centre Scientific et Technique du Bâtiment' (CSTB, or official French building materials organisation) explains: “To reduce heat transfer even further, it is necessary to eliminate gas or trapped air altogether by creating a vacuum, or at least by creating low pressure.” A VIP vacuum insulated panel is therefore composed of a porous, open cavity "core" material such as fibrous mats, foams, or grains, packed in a sealed film. The film is usually a multi-layered polymer-aluminium-polymer that guarantees the VIP's service life. “In fact, the VIP must prevent the components of air, mainly nitrogen, oxygen and especially water vapor, from penetrating the material,” says M. Quenard. “The main core materials used are open celled cellular foams and "pyrogenated" silicones that have the advantage of having a certain volume of nanometric pores, which makes it possible to increase the service life of the vacuum inside the panel. VIP thermal conductivity is in the order of 10 mW/mK for a vacuum of about 1 mbar," M. Quenard explains.

Types of VIP panel

VIP vacuum insulated panels provide superior insulation and reduced bulk and thickness compared with traditional insulations. Over the past ten year, VIP technology has considerably progressed thanks to higher quality core materials and improved availability of barrier films.

A leading manufacturer of core materials is NanoPore Insulation LLC of Albuquerque, New Mexico.

Quentin Shrimpton from NanoPore says: “The vacuum is a core material enveloped in a metallic multi-layer barrier that resists oxygen and water vapor for long life VIPs, or a polymer barrier for shorter lived applications, such as heat insulated packing used in the cold chain.”

“The core materials can be composed of open celled polymer foam, glass fiber and silicon based material. Compared to other core materials, silicon does not require a very high vacuum; this gives performance stability over time without needing the use of gas traps or very high vacuums. “Mr. Shrimpton explains.

VIP advantages

With thinner walls than traditional insulating materials a VIP insulated shipping system provides higher thermal insulation performances for a reduced volume and transport cost.

The VIP vacuum insulated panel has a thermal conductivity of between 3 and 7 mW/m.K, or a ratio of 3 to 7 compared to traditional insulating materials. These values, provided by the main VIP manufacturers, depend on the type of core material, the vacuum level and the quality of the film used. The Vacuum Insulated Panel is combined with other materials, often a traditional insulating material used to protect it, which increases the heat transfer coefficient. It also has specific thermal bridges during assembly that reduce the actual heat efficiency ratio of the boxes to a value between 2 and 3.

Applications for VIP insulated shipping packaging

VIP can be s built into heat-insulated packaging to provide the following user benefits:

  • For the same source of cold, VIP provides autonomy of 7 to 10 days, or 2 to 3 times that of a classic insulation material, thus fulfilling a specific need for long haul distribution or distribution in under developed regions
  • Used without a cold source, the VIP heat insulated box increases the temperature maintenance time
  • The VIP heat insulated box has better resistance to hot segments and extreme profiles

Overview

Plasibox® from Sofrigam is a range of rigid, robust and reusable iceboxes to transport chilled or frozen products. With excellent integral insulation, Plasibox® will maintain products at cold chain temperatures for two days.

Features

The Plasibox® is constructed of rigid high density polyurethane panels with special insulation coating, a rigid plastic case and “Rigid Snowgam” eutectic cooling plates.

The box can be cleaned with alcohol, chlorinated water or any other disinfectant.

With its excellent overall coefficient of heat transfer K and its ability to withstand mechanical impact, the Plasibox® safeguards medicines or other temperature sensitive products from mechanical shock and temperature excursions in transit.

Used with cooling gel packs, the Plasibox® can maintain pharmaceutical, biotechnological or food products at stable low cold chain temperatures as low as –5°C and to maintain goods at below 8°C for up to 48 hours.

Side handles make the Plasibox® easy to handle. The box lid can also be sealed with an optional tamper proofing system.

Applications

The Plasibox® insulated box solution is particularly useful forshort-term transportation (maximum of 48 hours) where robust protection, ease of handling and reusability are useful features.

Plasibox® was originally developed for an Eastern European warehouse/distributor that needed a reusable temperature-controlled solution in order to deliver temperature-controlled drugs between +2 and +8°C to client pharmacies, hospitals, and clinics, using non-refrigerated vehicles in delivery cycles lasting at least 24 hours and carried out in average ambient temperatures of +25°C.

In order to make distribution economically sustainable, the client needed to recover the cooling box after each delivery and store for the next cycle.

Testing and qualification

Following initial design and development, the Plasibox® system was tested and qualified by the Ater Metrologie temperature testing lab, an ISTA certified environmental testing laboratory. The packaging was tested by simulating the real climatic conditions to ensure that it could keep temperature-controlled products within approved temperature limits throughout the entire delivery cycle.

Test results showed Plasibox® was able to sustain internal temperatures below 8°C for 35 hours at an ambient temperature of 25°C.

Ecological advantages of polyurethane

Polyurethane is used everywhere: in construction, manufacturing, packaging and almost every other aspect of daily life. It is also the material of choice for insulated packaging in temperature-controlled logistics, making it the cornerstone of Sofrigam’s environmental policy.

Polyurethane has four key ecological advantages:

  • Energy efficiency: Polyurethane is the least energy-intensive of all the insulating materials, since its manufacture requires significantly less petroleum, with energy inputs between one third and one fifth of the specific energy consumption of thermoplastics. Combined with exceptional thermal insulation properties, this means polyurethane can produce energy economies up to 100 times greater than those consumed in manufacture. Furthermore, the service life of polyurethane is longer than that of other insulating materials.
  • Lightness and thermo-efficiency: Polyurethane is both thinner and more efficient than other types of insulating material. This reduces the volume of the insulating material required. As a result, the manufacture of insulated containers consumes less energy in transport and application, yielding significant CO2 and other energy savings.
  • Recyclability: Polyurethane can be recycled in a number of ways; in construction materials, in aggregates and as energy through incineration.
  • Sustainable sourcing: Conversion to cleaner blowing agents for polyurethane foam production has paved the way for development of bio-based renewable raw-material feedstocks. Soybean and castor oil can be used to produce natural-oil polyols.
  • (NOPs) that replace the petrochemical-derived polyol components of polyurethane. Industry sources estimate NOP-based manufacturing of polyester and polyether polyols produce 36% less global-warming emissions, 61% less non-renewable energy use, and 23% less total energy demand.

Sofrigam polyurethane-based insulation solutions

Sofrigam incorporates polyurethane-based insulation in almost all of its packaging solutions.

Bulk cold chain shipping packaging solutions use polyurethane panels and VIP liners in various formats to insulate vaccines, ophthalmic products, chemotherapy solutions and other heat sensitive products in storage and transport. These polyurethane-protected packages can maintain constant temperatures for up to 72 hours while being lighter, more compact and more thermally efficient than other materials, delivering significant savings in space, cooling energy and transport costs. Polyurethane liners are also used in Sofribag® iceboxes and Nomad delivery cool bags.

Sofrigam recycling

As part of its sustainability commitment, Sofrigam has also implemented a range of recycling solutions for polyurethane materials. These solutions include:

  • Recycling as construction insulating material: the polyurethane panels used in insulated pallet shippers are retrieved and sold on www.isolation-polyurethane-discount.fr
    Polyurethane foam 1.6 cm thick has the same thermal insulation effectiveness of a 1.34m thick concrete wall!
  • Crushing and recycling in cement works: Polyurethane panels from cooling boxes are crushed into particles that can be used as aggregate in building cement to make the resulting concrete and mortar lighter and more thermally efficient. High-polyurethane concrete is increasingly used in the construction of dams and dykes.
  • Energy recovery through incineration: waste polyurethane is incinerated in a clean manner, with pollutants being filtered out. The combustion process generates energy: the energy produced by incinerating polyurethane over a period of one year can be equivalent to the annual electricity consumption of a four person household.

Securing the cold chain shares the overall logistics trends of minimising cost, hazard and ecological impacts. Sofrigam has built its reputation on the bespoke design and manufacture of polyurethane cold chain packaging that fulfills all three aims. This page describes the bespoke design process.

Advances in bespoke design of insulated packaging
Before design, Sofrigam engineers specialising in the cold chain analyse customer logistics circuit needs. Their studies focus on:
• Risk analysis relative to temperature profiles
• The search for the ideal ratio between working volume and exterior volume
• Shipping preparation procedures that are both simple and rigorous

Cold Chain Packaging

Next comes the packaging design phase. Vincent Bailleul, packaging engineer in Sofrigam’s Research and Development department, describes this part of the process.

“We start by drawing the heat insulated container using 3D software. The manufacturing machines can then use the files. The design office makes a single drawing, with no duplicates or repetitions, and our production colleagues use it to program parameters for the machine. The entire circuit is computerised from initial design to the manufacture of the finished product.”

Polyurethane: an effective and modular insulation
“We design bespoke solutions depending on the pharmaceutical products to be transported, by assembling different formats of polyurethane sheeting. This material is particularly useful for limiting empty spaces in the boxes and adapt to aviation-friendly platforms for long haul export logistics,” notes Laetitia Perche, Sofrigam’s marketing and communications director.

High density polyurethane has low heat conductivity (0.023 W/mK). Thanks to their excellent thermal performance, polyurethane panels optimise the working volume / outer volume ratio of insulated containers. In heat insulated packaging, this makes it possible to limit the need for added chilling and therefore optimise payloads in the transport box.

“The flexibility of the manufacturing process without need for tools makes it possible to make products that comply with the specific needs of the customers while guaranteeing quality and assurance of maintaining temperature between, +2°C and +8°C. We can work the raw material, insulating polyurethane foam, into precise shape required.” adds M. Bailleul.

Sofrigam cold chain expertise
Sofrigam specialises in transport of vaccines, ophthalmic products and chemotherapy solutions. Its main fields of expertise are export and long lasting protection over 72 hours (using chilling at 2 – 8°C or freezing temperatures down to -18°C). Locking System for Insulated Packaging – Quick, Secure, Traceable

Sofrigam’s new concept, a patented locking system for insulated packaging, helps to maintain temperature inside the insulated packaging box with a tighter and more secure seal. At the same time it speeds packaging by up to 50 per cent, compared with traditional closure using straps.

Pharmaceutical labs are faced with a number of problems when shipping heat-sensitive medications and other products in passive packages at controlled temperatures. The overriding concerns are:

• Maintaining temperature-control over sensitive contents
• Ensuring physical security for valuable or hazardous consignments
• Maintaining logistics productivity
• Minimizing preparation/handling times

Now Sofrigam is able to meet all these concerns with a single innovation, the patented Sofigram Locking System for refrigerant packaging.

How it works
The Sofigram Lock is the result of two years of research and development by our engineers; an ingenious system of rotating cam locks and covers incorporated into the doors of the insulated package.

To seal the package, the operator simply inserts Sofigram Locks into the apertures at the edges of the carton lid, rotates each lock 90 degrees to clamp into place and finally presses on the latching covers.

Four locks can be fitted in around half the time it normally takes to pull on two ratcheting shipping straps and secure them tight.

Advantages
Secure, tamper-proof and individually numbered, the locks ensure complete protection for the contents of the carton as well as end-to-end traceability. They also provide a tighter seal than strapping, maintaining more rigorous temperature control.

The Sofigram Locking System meets all the quality requirements and logistical constraints of pharmaceutical laboratories. It provides them with a locking solution optimised for temperature-controlled consignments. This is a solution that simultaneously speeds shipping while increasing security during transport.

Until recently the main problems associated with cold chain logistics have been related to the transport of +2 and +8°C pharmaceutical products. However with the foreseeable introduction of the temperature range +15 and +25°C into the Best Practices for the Distribution of Medicines guidance, this range is now becoming the new challenge. Quantities of temperature-sensitive pharmaceutical products to be transported between +15 and +25°C are increasing and mainly include ambient products.

Sofrigam are able to offer three isothermal packaging solutions to fulfil this need. The configuration depends on the temperature profile and the thermal inertia of the products.

Insulated box without cold source
This is the simplest and cheapest solution to utilize, maintaining products between +15 and +25°C for moderate temperature profiles or for profiles alternating hot segments above +30°C and cold segments below +15°C.

Sofribox

Insulated box with eutectic gel packs 0°C
By combining frozen and non frozen eutectic gel packs for very hot profiles and non frozen gel packs for cold or moderate profile maintains the product temperature between +15 and +25°C.

Insulated box with positive PCM
This solution uses phase change materials (PCM) with a melting temperature between +18 and +22°C. These PCMs are best suited to keep products between +15 and +25°C for hot and cold temperature profiles using their latent heat in both directions (melting and freezing). However this is a costly solution.

Sofrigam have developed the Leanbox refrigerated box a refrigerated box which will enable the user to pick their order rapidly and easily in preparation for its dispatch.

The Leanbox refrigerated box is designed to keep pharmaceutical products cool during the transportation process. The Leanbox refrigerated box can be reused and is effective for most of the year. The Leanbox has a high-quality temperature performance with a minimum amount of cold storage medium (1kg of eutectic gel) irrespective of outside temperatures.
Polyurethane panels are used in the assembly of the Leanbox refrigerated box. The Leanbox contains 2 eutectic packs to be installed easily on the top of the tub and plastic overwrapping.

The Leanbox refrigerated box also has the capacity to incorporate a temperature recorder for analyzing cold chain traceability.

The Sofribox® is a insulated box to safeguard the cold chain process. The Sofribox® is a sturdy and high performance refrigerated box designed for transporting your temperature sensitive products.

The Sofribox® is constructed of high density rigid polyurethane panels (λ = 0.025 W/m.K, density 32 kg/m3) with external cardboard overwrapping. With the inclusion of a cold source, your insulated box can be used to transport chilled or frozen products. It is very resistant to thermal shocks and enables you to cover an extremely extensive geographic zone.

We can fit out your refrigerating box internally to meet your requirements. Its design has deliberately been kept simple in order to limit the danger of theft but we can also customise your refrigerating box.

Temperature : +2/+8°C (36°F/46°F), +2/+25°C (36°F/77°F), and down to -18°C (0°F)

The Sofribox® is also available as a VIP version for extreme conditions. With our VIP range, your temperature sensitive products will remain quite safe for 240 hours. The performance levels of our VIP panels will enable you to comply with the rigorous and fundamental demands of your business.

Our VIP Refrigerated Packaging and all VIP containers are calibrated for transporting your temperature sensitive products throughout the world. The cold chain is maintained in extreme conditions and for up to 10 days.

VIP Refrigerated Packaging

The VIP (Vacuum Insulated Panel) panel is the outcome of ten years of research work. Refrigerated packaging equipped with VIP panels will safeguard the cold chain in extreme conditions and for up to 10 days. In fact, VIP heat conductivity is three times better than that of other insulated products and polyurethane has already been recognised for its performance. Its shelf life varies from 7 to 10 days within the target temperature range. This time is 2 to 3 times better than that offered by the best classic insulated materials.

By using VIP, wall thickness can be reduced and, therefore, the box capacity or the coolant mass increased.

A VIP refrigerated container is made of rigid, high density polyurethane panels (λ=0.023W/mK, density 32kg/m3), of very high density VIP panels (λ=0.003W/mK, density 165 Kg/m3) and includes cooler gel packs. The outer casing is made of single or double corrugation cardboard,

The Pallet Shipper Frizbox® allows you to send your products throughout the world, by air, sea or non refrigerated lorry.

Frizbox® refrigerated packaging is sturdy, efficient and ergonomic. Its external and internal dimensions have been fully optimised. It can have a top or front opening.

We can adapt the Frizbox® container to your requirements (internal layout, size, options). Your insulated or refrigerated packaging will be designed to ensure ease of product loading.

The Pallet Shipper Frizbox exists in an XXL size to optimise air freighting. The Pallet Shipper Frizbox® XXL is a box that can transport 1,500l of health products for more than 96 hours at a controlled temperature (2°C-8°C). The dimensions of our standard XXL version match those of a quarter aircraft platform: therefore, this packaging product is ideally suited to air freighting.

The Pallet Shipper Frizbox is also available as a VIP range for a greater temperature resistance. If you are required to transport large quantities of pharmaceutical, biotechnological or food products in extreme conditions: major temperature fluctuations, areas that are not easily accessible, extremely long transit times etc. Our VIP range has been designed with these constraints in mind.

We have designed the Vacuum Insulated Panel (VIP) that can be incorporated into Frizbox® insulated packaging products. Using the same source of cold as another packaging product, this insulation provides greater autonomy than polyurethane.
